A friend commissioned two of these Blue Morpho masks for cosplay. I recreated the mask shape from reference images taken from the show, and I used 3D scans of the wearer's heads to adjust the mask curvature and nose to ensure a comfortable, close fit to mimic how the mask appears on screen. I 3D printed prototypes for test fits, but the delivered versions were made by thermoforming Kydex and Worbla on a 3D printed form and bonding the layers with Plastruct Bondene solvent cement. One of the prototypes (pictured above) and the final versions were airbush painted to match the on-screen colors and dry brush weathered.
